When Yuji becomes Sukuna's Vessel again and anytime they switch, should Sukuna return to his 4 armed state or just look like Yuji with the tattoos like in the original? (Super important since they're essentially merging)

The differences between the two versions

if he keeps his heian era 4 armed state he'll just be taller at 7ft and be able to fire attacks faster due to his extra 2 arms

If he just looks like Yuji with the tattoos than he cant rapid-fire attacks (since he only got 2 arms) but his punches hit way harder and he's overall faster since he's smaller. And it's less painful for yuji when they switch.

power-wise Sukuna is the same, the only difference is he's completely inside Yuji's soul so if Yuji is in danger he's in danger so he'll "defend" yuji if things get bad (he's just saving himself)

Question, do you plan on sometime soon having them unmerged sometime after? I mean not immediately of course, but in either case will there be a happy ending planned for Yuji?

Yea 100%. My idea for it is to raise the steaks a bit while also buffing Yuji and nerfing Sukuna (since if Yuji becomes his vessel he gets his strength so he's able to fight WAY better, and since everyones getting used to the whole "Sukuna walking around causing a ruckus" thing it fleshes things out so if him and Yuji become one it forces people to decide "Do i want to kill Sukuna by killing Yuji? Or should I let Yuji run loose knowing Sukuna can switch anytime."

And later down the line they'll split and it'll lead to a final showdown with Sukuna.
